Last season, I replaced my worn suspension forks with a set of Rockshox Gold 35's. The swap went smoothly until I tried to attach the bike's headlight. The old forks had a tapped hole in the fork crown where the headlight bracket attached. The Rockshox has no such hole.
Drilling and tapping a hole was a possibility but I was afraid of weakening the fork crown. Instead, I came up with a simple fix using an expandable rubber plug which I inserted into the open end of the steerer tube:
I then made a bracket from a piece of 1" aluminum flat stock, bent it into the appropriate radius, and assembled as shown:
I made this up last season but wanted to test it before posting. After almost 800 miles, the mount has held perfectly. The rubber stopper even provides a bit of shock absorption.
It isn't pretty but it does the job.
